EXAIR Case Study: Tube Cooling with the Adjustable Spot Cooler!

EXAIR has an extensive library of Case Studies for your reference to learn about how our products can help. The library is organized by product, so you can easily find the information and product you are interested in. These case studies summarize how our customers have purchased, used, and benefited from our products and their implementation. These studies focus on our products and our customers’ projects. We keep our customers anonymous and only use photos, details and data that are approved to be shared.
Here is an example of my latest case study!

APPLICATION GOAL: Customer is an OEM who builds 20 automated systems every year. One of the most time-consuming applications is heating and bending Teflon tubes that route fluids around the system. They wanted to speed up the time it took to do this, and increase the accuracy of the bends.

BEFORE EXAIR: When forming Teflon tubing for plumbing runs inside these large processing machines, the tubing needs to be heated with a heat gun to soften the tube to allow for forming. After forming, the tube must cool down to hold its shape. Cooling time can take approximately 6 minutes per bend. Alternatively, ice-water-soaked rags can be used, which may decrease the time down to 2–3 minutes.  However, there is no guarantee that the form will hold at the precise angle and may need to be reformed, which starts the process over again. Also, ice water and rags create a mess and can cause a slipping hazard if dripped on the floor.

AFTER EXAIR: Using the EXAIR Model 3925 Adjustable Dual Spot Cooler System, they were able to decrease the cooling time to under one minute. And due to the dual hose option, it gave them the ability to spread the cold air around the tubes so they did not have to remove them from the fixture while cooling, meaning the tube holds its shape to a greater accuracy.

SUMMARY:  By reducing the cooling time from 6 minutes per bend to approx. 1 minute per, with at least 300 bends per part, we can reduce the production time for each piece of equipment by 25 hours. Producing 20 pieces of equipment per year frees up the equivalent of 20.83 working days.  With an hourly rate average of $26.40, the EXAIR Model 3925 Adjustable Dual Spot Cooler System saves them $660.00 USD per machine in work hours alone! Over the course of one year, that’s a savings of $13,200.00 USD for just work hours. Meaning the ROI is right around the use of the Adjustable Spot Cooler to build one machine.

EXAIR appreciates a good success story. We encourage you to share your successes in using one or more of our products in your application. EXAIR believes in case studies so much, we incentivize our customers’ participation. We will offer a discount to any company who will provide enough information to produce a case study. If you are interested in creating a case study (and saving money) on your next project, please contact one of our Application Engineers. We would be happy to explain the details of working through this process with you.

Adjustable Spot Coolers

What is a Spot Cooler? Well to fully understand that let’s take a dive into what a Vortex Tube is, since at its core an Adjustable spot cooler is a Vortex tube with some bells and whistles that make them easier to use!

The operation of an Vortex Tube is one of the more curious phenomena in fluidics, and a particularly unique method of producing cold air. Since they don’t perform “heat transfer” in the classical sense (see below), there’s no RATE of heat transfer…they’re generating cold air, at rated flow and temperature, instantly.

Compressed air enters the Vortex Tube (blue arrow) where the Generator imparts a spinning motion to the flow, which continues towards the “hot end” (red ribbon). The flow is forced to change directions and continue spinning, flowing in the opposite direction (blue ribbon). It’s at this point that the flow gives up energy in the form of heat, which is exhausted through the Hot Valve (red arrows) while the cold flow makes its way to the opposite end, where it exits at temperatures up to 129F colder than the compressed air supply.

EXAIR Corporation’s Vortex Tubes come in a range of sizes & cooling capacities, and are integrated into a number of Spot Cooler Products which add convenience and flexibility to their operation.

EXAIR’s Adjustable Spot Cooler incorporates this Vortex Tube technology to produce temperatures ranging from -30°F – +70°F. At a sound level of just 73 dBA when operated at 100 psig and stock generator installed, this compact cooler will keep your operation cool, clean and dry without causing unnecessarily high noise levels.

Through a simple turn of the control knob, you can easily adjust the temperature of the unit. Additionally, the kits come with (2) extra generators (15-H and 30-H) that can be swapped out for the stock generator for more/less cooling power and air consumption. The 15-H generator will deliver up to 1,000 Btu/hr of cooling capacity and the 30-H will provide up to 2,000 Btu/hr of cooling capacity. We have (2) different kits available, Model 3825 Single Point and the Model 3925 Dual Point Kit. The 3825 is recommended for use in applications where you’re cooling a small surface such as solder joints, hot melts, or drilled plastics.

The 3925 system is better served when heat is generated over a larger surface area such as saw blade cooling. The kits use flexible Loc-Line hose to allow you to precisely position the cold airflow onto your target. The Adjustable Spot Cooler provides easy mounting with a swivel magnetic base, allowing you to mount the cooler directly at the most critical point that heat is being generated.

Case Study: Adjustable Spot Cooler Saves Thousands of Dollars in the Textile Industry

A few months ago I got a call from a major producer of high-performance knitted products who operates 128 Spindle motors on circular sock machines (CSM) that require couplings. These couplings use hi-speed, hi-temperature bearings that have been failing regularly, prior to the predicted run life. This was resulting in loss of production while the CSM is down and the bearings are replaced, repair costs associated with refurbishing the failed CSM bearing include labor, new bearings, lost production, etc. The average cost of a failed CSM bearing including lost production was around $1925.00 and on average they were seeing 180 premature failures each year.

Bearing Housing

My recommendation was using a 3925 Adjustable Spot Cooler System with the dual outlets to spread the cooling around the bearing. They had tried fans and electric blowers and they noticed no benefits. How ever when they placed the 3925 on the largest trouble maker that was burning bearings at the highest rate they noticed a prolonged lifetime of over 260%!!!!

Hard Plumbed into place.

The enhanced run life of the CSMs was noticed immediately as the non-cooled CSM bearings continued to fail at a much higher rate when compared to the positions with the Exair Spot Coolers installed.

Based on the average cost of a failed CSM bearing including lost production ($1925.00) and an average of (180) premature failures each year, their estimated annual savings using the Adj. Spot Cooler is $346,500.00 on just the 12 high fail rate machines they have put these on to date. They are expecting to place a 3295 on every CSM within 5 years focusing on the high fail rate machines first.
