A Tale of Two Super Ion Air Knives

A manufacturer of plastic bottles had a problem with static charge. Right after the bottles are extruded and cooled, they have an apparatus that “unscrambles” them and places them, single file, onto a conveyor. It does so with some fabric belts and plastic rollers. If you know anything of static electricity, dear reader, you probably recognize that there aren’t too many better ways to generate a static charge than to rub plastic against plastic, or (even worse) plastic & fabric together.  Here’s a prime example of the kind of static charge you can get, just from unrolling plastic film.

The separation of the non-conductive surfaces (like when this plastic film is unrolled) is capable of generating an incredible amount of static charge.

Now, the bottle makers didn’t have a static meter, but they didn’t need one to know they had issues:  the bottles that the “unscrambler” was putting on the belt were still very much “scrambled.”  They installed a Model 112209 9″ GEN4 Super Ion Air Knife Kit, to blow ionized air up from under the bottles as they entered the belt conveyor, and they did see what they’d call an improvement, but not quite what they’d call a solution.

Unfortunately, dissipating the static from just about half of the surface area of the bottle was still leaving them with half a problem.  However, by adding a Model 112009 9″ GEN4 Super Ion Air Knife (the 112209 Kit’s Power Supply has two outlets, and its Filter Separator & Pressure Regulator are capable of handling the flow to two 9″ Air Knives,) they were able to blow ionized air down from the other side, and up from where the first one was installed.  A soft “breeze” was all it took…a stronger air flow would have worked against the “unscrambler” anyway…because even at very low supply pressures, the Super Ion Air Knives produce an extremely fast static dissipation rate.

Even with a 5psig supply…which makes for just a “whisper” of air flow, the EXAIR GEN4 Super Ion Air Knife eliminates a 5kV charge in under half a second.

EXAIR’s EFC is THE Way to Save Compressed Air

Compressed air is the most expensive utility for most industrial facilities. The energy costs associated with the generation of compressed air can be very high. Because of this, EXAIR manufactures a wide range of products geared towards reducing your overall compressed air consumption.

The best way to save compressed air is to simply turn it off when it’s not being used. This might seem pretty simple, but there may be processes in your facility where this couldn’t be achieved by just turning a valve. In applications where product is traveling along a conveyor, and must be dried, cooled, or blown off, there is likely some spacing in between the parts. It isn’t necessary to keep the blowoff running constantly if there’s periods of intermittent spacing. To help reduce the overall load on the air compressor, implementing a solution to shut the air off in between each part can have a dramatic impact. EXAIR’s Electronic Flow Control, or EFC, is designed to improve efficiency by reducing overall compressed air usage. It utilizes a photoelectric sensor that detects when the part is present. When it’s not, it triggers a solenoid valve to close and shut off the compressed air supply.

Let’s take a look at an example that shows just how much air (and $$) an EFC can save. We had a manufacturer of car bumpers that was using a Model 112060 60” Super Ion Air Knife supplied at 40 PSIG to remove dust prior to a painting operation. The bumpers were moving at about 10’/minute and had 1’ of spacing in between each part. The bumpers are only under the blowoff for 10 seconds, while 6 seconds passed with no part present. With a (3) shift operation, this translates to 1,440 minutes of nonstop compressed air usage per day.

A 60” Super Ion Air Knife will consume 102 scfm at 40 PSIG. Their current method was using a total of 146,880 SCFM.

102 SCFM x 1,440 minutes = 146,880 SCF

With the EFC installed, the air was shut off for 6 seconds reducing the airflow by 37.5%. With the EFC installed, the compressed air consumption per day was reduced to 91,800 SCF.

146,880 SCF x .625 = 91,800 SCF

As a general rule of thumb, compressed air costs $0.25/1,000 SCF. By saving 55,080 SCF per day, this manufacturer was able to save $13.77 per day. Since this was a 24 hour/day shift running 7 day/week, total savings for the year came in at $5,012.28. This easily recoups the costs of the EFC and then begins to pay you in less than 6 months.

55,080 SCF x ($0.25/1,000 SCF) = $13.77

$13.77 x 7 days/week x 52 weeks/year = $5,012.28

The EFC models available from stock can accommodate flows up to 350 SCFM. For applications requiring more compressed air, EFCs with dual solenoids are also available. Do You Need 30 Days for Testing?

Not long ago while checking out of a motel my laptop bag that was attached to the handle on my suitcase fell forward and the impact shattered the screen on the laptop.  Upon turning the computer on I realized that a new screen was in order.

I waited until I arrived at home and found what I thought to be the correct monitor and quickly ordered it.  It arrived two days later and I painstakingly took the laptop apart and exposed the mounting frame.  The removal of the broken screen and the installation of the new was not too difficult but the cable connector was less than robust and was very tight.  Carefully I worked it back and forth and it came free.

Installation and reassembly went quickly and then I powered up the machine.  I was only greeted with a series of very loud and annoying beeps.  At that point I shut it down and called the company I purchased the screen from and described the issue.  They determined that the resolution of the screen was incorrect for my laptop and that I needed a different model.  They said I could return the incorrect one and upon inspection receive a credit less the return shipping.  At that point I ordered the correct screen and packaged up the wrong one and dropped it off at the parcel delivery service.

The new model arrived and it installed easily and worked perfectly.  I waited patiently and never did see a refund so I called the company and they said that it was an oversight on their end and that it would be corrected within 48 hours.  Sure enough they issued the credit and money was credited back to my account with one exception, the 40% restocking fee!

Rotary Scroll-Type Compressor

Over the last few months, my EXAIR colleagues and I have blogged about several different types of air compressor types including single and double acting reciprocating, rotary screw and sliding vane air compressors. You can click on the links above to check those out. Today, I will review the basics of the rotary scroll-type compressor.

The rotary scroll type compressor falls under the positive displacement-type, the same as the other types previously discussed.  A positive displacement type operates under the premise that a given quantity of air is taken in, trapped in a compression chamber and the physical space of the chamber is mechanically reduced.  When a given amount of air occupies a smaller volume, the pressure of the air increases.

Each of the previous positive displacement type compressors use a different mechanism for the reduction in size of the compression chamber. The rotary scroll uses two inter-meshing scrolls, that are spiral in shape. One of the scrolls is fixed, and does not move (in red).  The other scroll (in black) has an “orbit” type of motion, relative to the fixed scroll. In the below simulation, air would be drawn in from the left, and as it flows clockwise through the scroll, the area is reduced until the air is discharged at a high pressure at the center.

It is of note that the flow from start to finish is continuous, providing air delivery that is steady in pressure and flow, with little or no pulsation.

There is no metal to metal sliding contact, so lubrication is not needed.  A drawback to an oil free operation is that oil lubrication tends to reduce the heat of compression and without it, the efficiency of scroll compressors is less than that of lubricated types.

The advantages of the rotary scroll type compressor include:

  • Comes as a complete package
  • Comparatively efficient operation
  • Can be lubricant-free
  • Quiet operation
  • Air cooled

The main disadvantage:

  • A limited range of capacities is available, with low output flows
